The Challenge

The facility was operating with legacy pneumatic control systems that were nearly 30 years old. These systems lacked the precision required for modern high-throughput manufacturing, resulting in a 12% reject rate due to temperature fluctuations in the primary reactor.

Furthermore, manual data logging led to significant regulatory risks during FDA audits, as traceability was fragmented across paper-based logs and isolated digital spreadsheets.

The Approach

We conducted a comprehensive audit of the entire steam loop and process instrumentation. Our strategy was not a "rip-and-replace" but a hybrid modernization. We identified critical nodes where digital sensors would yield the highest ROI and integrated them with a centralized SCADA backbone.

The Solution

The final implementation featured a fully redundant Siemens S7-1500 PLC architecture paired with high-precision Endress+Hauser instrumentation. We also deployed a customized environment monitoring system (EMS) that provides real-time alerts and automated audit trails.

The Results

Within six months of deployment, the facility saw a 95% reduction in manual data entry errors. The reject rate dropped from 12% to under 0.5%, translating to over $800,000 in annual raw material savings.
